MDF stands for medium density fiberboard, and you'll find it at most lumber
yards, or Home Depot, or whatever.  It may be called medite, or some brand
name though.  MDF is more dense than particle board, and resists water
absorption and warping better as well.  It should be about 20-30 bucks a
sheet.

The theory is that square boxes will produce standing waves inside the box,
fighting against the motion of the speaker cone.  Some people will argue
this doesn't make any difference, but better safe than sorry.  The more
complicated the box shape, the better.  But it has to be strong!  You
should be able to stand/sit/tap dance on the finished box, so if it's going
to be bigger than 1 cubic foot it should be braced inside to reduce flex.

Every sub you buy will come with suggested box volumes.  You can tweak them
a bit, though - a little bigger box will get you a bit more bass but at the
expense of control.  It'll sound a bit boomier, essentially. The reverse is
also
true.  You trade ultimate low-end for tightness.

You should probably stick to manufacturer's specs plus or minus 10 or 15%...
