Anyone ever converted from A/C to non-A/C?

Ok, I know it's a dumb thing for most of you to do, but I live in Maine.
Anyway the opening from the A/C heaterbox is large than the one for the
non-A/C box.  What have you guys done?  Right now I am considering welding
some metal where it needs it and go from there.

 and all electrical being done now.
