Hot blower fan lead



Weird, that exact same thing happened to me a couple of weeks ago (when I
still had my car).  I figured it out. I thought all the same things you did,
and also had just changed my core.  The answer is partly what you guessed.
The fan is worn down and draws more current than it used to. The wiring and
all the connections also get old and draw more current. All this current is
going through a little pin at the back of the fuse box, which is also
getting old.  This is the weakest link, so it gets really hot. Kind of like
a fuse that's not quite broken yet.

Solution?  new harness from another car. But you'd have to sauder it all in
wire by wire. My solution? stop using the 3rd speed.  The 2nd speed is
plenty for most defrosting jobs, and draws less current.

BTW I do have a new harness that I haven't used. You want it?

   My '77 started smelling of burning plastic yesterday with the blower fan
on. Got under the ash to find the blueconnector block gettingmelty at
terminal 19 (heater fan circuit). The fan swich is new and I replaced the
heatercore a few days ago. Everthing underhe rain tray looks healthy. I
swaped out the factory ground wire for a  12ga. lead as a possible cure, but
the terminal is still heating up. Would the ballast resistor cause this if
it's not visibly damaged? The fan sounds strong in all speeds, but could
it's
age and wear caus it to draw excessive amperage, heating up the terminal?
Non-AC car.
